Revolutionizing Poultry Processing: How Crysbro’s Innovative Freezing Technology Keeps Chicken Fresher Than Ever

The poultry industry in Sri Lanka is undergoing a transformative shift, driven by a relentless pursuit of quality, efficiency, and international standards. At the forefront of this evolution is the Crysbro Group of Companies, a leading poultry producer that has redefined freshness through cutting-edge freezing technology and complete automation.
A Legacy of Leadership and Innovation
Founded in 1972, Crysbro has grown over the past five decades into a robust, vertically integrated poultry producer encompassing grandparent farms, hatcheries, broiler farms, and feedmills. A major milestone occurred in 2006 when the company established a joint venture named Fortune GP Farms in partnership with Cobb-Vantress, USA. Today, this operation supplies a substantial share of the local poultry industry’s broiler parent stock (PS) requirements while also serving export markets.
Despite its strong market standing, Crysbro recognized a critical industry-wide challenge: approximately 50% of the Sri Lankan market relies on frozen or chilled chicken products, yet traditional batch-freezing methods like standard blast-freezing often fall short in consistency and quality. According to Shafeek Samad, Director at Crysbro, conventional blast-freezing is increasingly outdated. To overcome this, the company heavily invested in modern, automated freezing systems to ensure superior product integrity.
The Power of Instant and Uniform Freezing: The BoxFreezer Advantage
To eliminate lag between processing and freezing, Crysbro integrated the advanced BoxFreezer system from AAT-Freezing (a BT-Systems GmbH division in Austria). This innovative technology achieves an “instant” and “uniform” product freeze, drastically reducing drip loss and establishing a reliable first-in-first-out inventory process.
Key engineering highlights of the BoxFreezer setup include:
- Optimized Airflow: Air coolers are arranged laterally so that the airstream blows directly through the product stack, shortening freezing times and minimizing ice crystal formation.
- Texture and Flavor Preservation: Rapid freezing protects the meat’s structural integrity, natural flavor, and nutritional value while successfully eliminating the risk of freezer burn.
- Flexible Zoning Capacity: The 9,000 kg/hour capacity BoxFreezer is divided into 18 distinct zones and operates across three separate temperature zones using polyisocyanurate insulation panels. This allows diverse products—from chilled to deep-frozen—to be processed within the same unit.
- Energy-Smart Adaptability: During periods of lower production, specific zones can be powered down without sacrificing overall system efficiency, making it highly cost-effective against fluctuating market demands.
- Precise Thermal Control: The system maintains a steady loading/unloading temperature of -40 degrees Celsius before automatically routing frozen goods to storage units kept at -20 degrees Celsius prior to final delivery.
Complete Automation from Start to Finish
Crysbro’s modernization goes well beyond the freezer room. The entire 6,000 birds/hour plant has been automated across its scalding, plucking, evisceration, and cut-up lines. The introduction of a longer plucking tunnel and soft-scalding techniques completely avoids unsightly burn marks on chicken breasts.
Furthermore, the plant utilizes a reliable, fresh source of low-mineral soft water pumped from a nearby river, significantly enhancing water purity. Crysbro practices rigorous environmental stewardship, treating its effluent to a 1:7 ratio before returning it safely to the river—an eco-friendly commitment underscored by its ISO 14001 certification.
Conveyor belts streamline the packaging line, enabling a continuous, seamless flow from cut-up to freezing. This automation has slashed the required freezing and logistics workforce by 50% while shrinking the plant’s overall carbon footprint. By utilizing ammonia instead of freon within a centralized two-stage refrigeration system supplied by GEA Germany, the facility achieves an environmentally friendly and highly efficient operation. At the packing line, items are categorized into distinct SKUs and packed into bar-coded boxes for precise, end-to-end tracking.
Global Ambitions and Remote Monitoring
The final tier of automation enables the Crysbro team and equipment providers to remotely monitor and control the freezing process via mobile devices. This capability facilitates proactive, remote maintenance across the globe, cutting breakdown times and reducing long-term maintenance overhead.
Combined with separate staff canteens and hygiene protocols designed to prevent cross-contamination, these upgrades align Crysbro with strict international standards. As Mr. Samad aptly summarizes, the company’s modernized infrastructure positions it to capture a strong competitive advantage in demanding export markets—particularly in the European Union—bringing world-class, premium Sri Lankan poultry to the global stage.
